Industrial ball valves are critical flow control components widely used in petroleum and chemical processing, natural gas transmission, water treatment, power generation systems, and pharmaceutical industries. Their key advantages include simple structure, excellent sealing performance, fast operation, and adaptability to a wide range of media conditions.

However, in real engineering applications, valve performance does not depend solely on product quality. It is also closely related to installation accuracy and maintenance practices. Improper installation may lead to seal failure, abnormal torque, or even valve body damage, while insufficient maintenance can significantly reduce service life.

This article provides a systematic engineering guide to proper installation procedures and scientific maintenance methods for industrial ball valves.

1. Basic Structure and Working Principle of Industrial Ball Valves

Understanding the structure is essential for correct installation and maintenance. A typical ball valve consists of a valve body, ball, stem, seats, and an actuator (manual handle or powered device).

The working principle is based on rotating the ball—usually by 90°—to control flow. When the bore aligns with the pipeline, the medium flows freely. When rotated 90°, the flow is blocked.

Because sealing relies on surface contact between the ball and seat, installation precision, alignment, and surface cleanliness directly affect long-term sealing reliability.

2. Standard Installation Procedure for Industrial Ball Valves

2.1 Pre-Installation Inspection and Preparation

Before installation, a thorough inspection is required to ensure system reliability.

First, verify that the valve model, pressure rating, and material are compatible with the operating conditions. For example, high-temperature steam systems typically require metal-seated ball valves, while water systems may use soft-seated designs.

Second, inspect the internal cavity of the valve for debris, dust, or protective grease residues left from transportation. Any foreign particles can damage the sealing surface during operation.

Finally, check whether the stem rotates smoothly and whether the open/close positions are accurate, ensuring no mechanical obstruction exists.

2.2 Pipeline Alignment and Stress Control

Pipeline misalignment is one of the most common causes of premature valve failure.

During installation, both ends of the valve must be strictly coaxial with the pipeline. Forced alignment or offset introduces mechanical stress into the valve body, which may cause seat deformation or even cracking.

In industrial practice, it is recommended to fix the pipeline first and install the valve afterward. If necessary, support brackets or flexible connectors should be used to absorb mechanical stress.

2.3 Proper Handling of Sealing Surfaces and Connections

Sealing performance is highly dependent on surface cleanliness and connection quality.

For flanged ball valves, ensure that gaskets are intact and properly selected according to the medium (PTFE, spiral wound gaskets, etc.). Bolts should be tightened evenly in a diagonal sequence to prevent uneven stress distribution.

For threaded connections, appropriate sealing tape or thread sealant may be used. However, excessive sealant entering the valve body must be avoided, as it can affect ball rotation or damage sealing surfaces.

2.4 Installation Direction and Flow Control

Although many ball valves are bidirectional, installation according to the manufacturer’s recommended flow direction is preferred in high-pressure or critical applications.

Correct flow orientation helps reduce seat stress, extend service life, and lower operating torque. In valves with venting or pressure relief functions, incorrect flow direction may also compromise safety performance.

2.5 Actuator Installation and Calibration

For pneumatic or electric ball valves, actuator installation is a critical step.

After installation, a full stroke test should be performed to ensure accurate 90° rotation. Limit switches and feedback signals must be calibrated to avoid control system errors.

For pneumatic actuators, stable air supply pressure must be verified to prevent delayed or inconsistent valve response.

3. Daily Maintenance Methods for Industrial Ball Valves

3.1 Regular Operation and Functional Testing

Ball valves that remain inactive for long periods may experience seat sticking or stem seizure. Therefore, periodic operation is necessary.

In practice, a full open/close cycle every 1–3 months is recommended depending on operating conditions. This helps maintain seat lubrication and ensures smooth mechanical movement.

For critical pipelines, valve operating torque should be recorded over time to detect early signs of abnormal wear.

3.2 Leakage Inspection and Diagnosis

Leakage is one of the most common failure modes.

Internal leakage occurs when the valve cannot fully shut off flow, often due to seat wear or ball surface damage. External leakage typically occurs at the stem seal and is usually caused by aging packing material or insufficient compression.

Common detection methods include pressure holding tests, bubble tests, and online flow monitoring. High-safety systems may require redundant sealing verification.

3.3 Lubrication and Corrosion Protection

Stem and transmission components require periodic lubrication to reduce friction and wear.

The lubricant must be compatible with operating conditions. In high-temperature or corrosive environments, specialized high-temperature or anti-corrosion greases should be used.

External surfaces should be inspected regularly for coating damage, and protective layers should be repaired when necessary to prevent corrosion propagation.

3.4 Packing and Sealing Component Maintenance

Stem packing is a key element for preventing external leakage.

Over time, packing materials may compress or age, requiring periodic adjustment of gland bolts. However, over-tightening should be avoided, as it increases operating torque and may cause stem seizure.

Depending on the medium, suitable materials such as graphite packing or PTFE composites should be selected for long-term reliability.

3.5 Troubleshooting Under Abnormal Conditions

When abnormal conditions such as difficult operation, leakage, or vibration occur, systematic troubleshooting is required.

Common causes include pipeline stress changes, medium crystallization, seat damage, or actuator failure. External factors such as pressure and temperature variations should be checked first, followed by internal valve inspection.

If onsite repair is not possible, the valve should be disassembled or key components replaced to prevent system-wide failure.

4. Key Factors Affecting Ball Valve Service Life

In engineering practice, valve lifespan depends on more than product quality. Key influencing factors include:

l Medium properties (corrosiveness, particles, temperature)

l Operating frequency and pressure fluctuations

l Installation alignment and mechanical stress

l Maintenance intervals and lubrication practices

l Seal material selection and compatibility

Among these, installation quality and maintenance discipline often have a greater impact than initial selection.

5. Conclusion

Reliable operation of industrial ball valves depends on both proper installation and systematic maintenance. Correct installation prevents early mechanical damage, while structured maintenance significantly extends service life and reduces failure risk.

From a lifecycle engineering perspective, ball valves are not maintenance-free components. Instead, they require continuous monitoring and systematic management. Only through full lifecycle maintenance strategies can their sealing reliability and operational advantages be fully realized.
